I was excited to finally get my kit yesterday 1/27. My goal is to have it completed so I can troop at Starlight.
Overall I'm very happy with the Anovos kit. One issue I have is that the left hand plate was missing, but I was planning to replace them anyway. Also, I do plan to repaint/fix the frown, replace the helmet strap with helmet padding.
I don't plan to use the Anovos instructions and will instead be following ukswrath's TK build on FISD (and others):

I did this based upon a recommendation from ukswrath in his build thread. I'll trim this down further after I actually put the brackets on.
I've never worked with any other armor or ABS before so I don't know how this compares, but I found the Anovos armor to be very flexible. Score and snap method was a little difficult and at times I felt like I might tear something. I found that using lexan scissors worked well in the curved areas.
I did have a couple of minor mishaps with scoring, here is an example:

Not really sure how deep that is, considering there is clear plastic covering the ABS. I've heard Novus plastic polish is the fix. Gonna have to figure out later.

Last night I did some initial cleanup sanding work on the edges using a dremel and I'm finding that the plastic covering gets all chewed up so you really can't tell how your doing. Is this just me? I'm thinking that covering is gonna have to come off in order complete the sanding process.
Also, I'd love some tips on a proper sanding process to use. What grits of sandpaper (I'm seeing 150 recommended), etc.

It placed on the sheets before they are vaccuformed.
Your supposed to remove it.
I would suggest just removing only where you need to for now to protect the shiny surfaces.
Remove the rest when finished.
Don't try to keep it on, it's gonna bubble and come off anyway!

Started with removing the return edge from the forearms. I used a pencil to make a line around the inside of the wrist area, then cut with my knife.

Next I decided to do some sanding. I bought some 150 and 220 sandpaper. I started sanding with the 150 and quickly found that the protective plastic was in the way, so I peeled it back on all of the edges where I intended to sand. I found that peeling back that film can be a pain and is quite time consuming.

I was also able to sand off a couple of accidental scrape-cuts that I made with my knife on a couple of pieces.
I also found that on the outer shin pieces (24 & 27) there is still a return edge even after cutting on the Anovos guide. So I marked it and removed it also.

At this point I didn't bother to sand any of the edges that might need additional trimming during fitting.
Overall I am happy with the results of the sanding, but I'll probably still use the 220 to finish it off nicely.

I'm planning to cut the Anovos canvas belt off of the plastic belt at the rivets, then attach the new belt to the back of the plastic belt using snaps. But I'm not in a hurry and I'd like to see other ideas here or on FISD.

Worked on trimming the front edges of the forearms. Tried to get them to about 7.5mm each side, so the 15mm coverstrip will fit nicely.

The left inner forearm #19 had to have a lot cutoff. It's a very different shape than the right inner forearm.

Then I trimmed the connecting edges on both arms in order to fit my arms, but still be able to fit my hands thru. When I taped the right forearm piece (17&19) together I noticed that after trimming they no longer met at the wrist:

This is caused by the fact that the left arm (16) has 11 indents and the right arm (17) has 12, and it about 1/2" longer. So I trimmed the right firearm pieces at the wrist so they matched:

I completely removed all the return at the wrist, and I have the upper return on the forearms (16&17) at about 1/4".
I've been debating taking it to about 1/8", but I'd also like to keep it 1/4" so I have room to enlarge it later if I need more room.
For the biceps I have the upper return at 1/8" and the lower at 1/4".
I have really skinny arms so I've had to trim the forearms and biceps quite a bit. Sizing the arms is so stressful!!

I'm going to need to reshape my forearms, since I had to make them smaller they are both oval shaped right now. I know you can use a heat gun (which I don't current have) or hot water to reshape. I'll need to figure that out.

I did have to trim a little length from the wrist end of 17 after I made the pieces fit my arms. 17 was about 1/2" longer than 16. There is a pic above.
Other than that, I think the length is ok.

First I removed the Chicago screws from the belt, removing the holster. Then I used a xacto and a small screwdriver to make sure all the rivet cover corners were free from the plastic belt. Then I drilled out the rivets from the back until they "broke" and I was able to remove the rivets from the plastic belt.
Belt is free, with minimal/no damage. All of the scratches will be covered after the rebuild anyway, or I'll repair them.

To remove the rivets I used an xacto knife on one, needle nose pliers on another, and for the last one, a drill. The I removed the glue residue by using some chisels that I bought for my Doopy Doos E-11 project.
The center rivet hole on my plastic belt did sustain a little damage when the rivet came thru:

I seem to have analysis-paralysis on sizing the biceps and forearms, and I haven't sized the thighs or shins yet, so I decided to work on my belt conversion instead.
The first task was adding the male snaps to the ab. I used the Anovos instructions for the basic placement, but I also put my plastic belt on the ab to verify that the snaps would end up in the outer ammo sections.

After double and triple thinking about it I decided to make the first hole in my armor. Instead of drilling I used the soldering iron technique I saw on TK-1636's video series. It worked good.

Before actually adding a snap to the ab I practiced on an abs scrap. Seemed easy. Then I added a snap to the ab. The first one came out crooked, so I removed it and tried again. I did get both on, but holding the ab and hammering the snap by myself was a little difficult.

Next it was time to add the female snaps to the canvas belt. I found the center of the belt and held it in place on the ab. Then I pressed hard on the belt over each male snap in order to make a mark in the canvas. Then I marked it with a pencil. I was really nervous about screwing up the belt placement so I decided to put the ab and the belt on and view myself in the mirror. Looked good and I was ready to commit. So I used the soldering iron hole technique again on the belt. I put the hole in one side, and added the snap, which went on crooked again, had to redo (good thing I bought a lot of Tandy snaps). Then I attached the belt to the ab and verified I had properly marked the hole for the second snap. Then I repeated the process for the second snap. I'm happy with how it turned out.

Next, I really wanted to attach the plastic belt to the canvas belt. I've never used a rivet gun before. Earlier today I bought a rivet gun which came with various sizes of rivets. I also bought some washers. Turns out 3/16" is the proper diameter for the plastic belt holes, but the 1/4" length is not long enough to go thru the canvas belt with internal plastic and the plastic belt. So I went back to the hardware store, but I arrived right when they were closing. So I wasn't able to finish the belt tonight.
So I decided to cut some inner cover strips from my scrap abs for my shins and thighs.
In other news... I received my Mr No Stripes bracket system and my Trooperbay gloves and hand plates in the mail, so that was exciting.

I'm going to repaint the frown using my Humbrol #5 Admiral Gray, attempting to make the frown come to points, using one of the FISD reference stunt frowns. So many variations to choose from.

I'm leaning towards something like the second one down on the left.
Today I got more rivets and mostly finished my belt conversion.
I bought 3/16" diameter with 1/4" grip. The diameter was perfect, but the depth was a little too much, but 1/8" was too shallow. So I would recommend something in the middle.
I made the center hole in the canvas using the soldering iron and then attached the plastic to the canvas thru the hole using one the chicago screws from my holster. Then in order to mark the two outer holes I attached the belt to the ab, and put it on again. Then I repeated hole-making process for the two outer holes.
Then I put the two drop boxes onto the canvas, via the elastic loops, and attached the plastic "permanently" to the canvas using the rivets.

So I decided to start today by sizing/trimming the thighs. The right side didn't need much trimming, maybe 3/4". After I trimmed the right side I taped it together for a test fit, then I measured the the circumference at the top and bottom and made the left side match. The left side needed about 2" cutoff.
On both sides I made sure to cut from whichever side was longer, for the purpose of making sure the rear cover strip was centered as much as possible on the rear of the thigh.

Next I decided that I want to begin gluing the forearms. But since I had to trim quite a bit off of the forearms I lost a lot of the curve. They are not shaped properly for a cover strip to have a good, flat surface to adhere to.

So it was time to learn how to use the heat gun that I bought. I have watched the TK-1636 video where he reshapes biceps, so I had a basic idea. I set the forearm piece on the garage floor and heated it along the top of each side (sorry, hard to describe) until it was hot to the touch. Then I picked up the piece and formed it how I wanted it with my hands, making sure to form a nice circle shape, and being careful not to cause a crease in the return edge. Then I repeated for each piece. I like the results:

During the Super Bowl I repainted my frown, adding the tapering at the ends. I'm happy with how it turned out, and it was good practice with the Humbrol paint before I paint the ab buttons. Still debating if I want to trim the eyes or not.

I gotta say, thank goodness I decided to use E6000. The stuff is so forgiving. I've really needed that ability to reposition the coverstrip in order to get it right. For beginners like me I highly recommend starting with the shortest cover strips and move up. I've found the longer the strip, the more complex, and the more magnets you need!!
Then I decided to further mod my belt, so I cut off the drop boxes, removed the Anovos elastics, cut new elastic, drills holes, and attached with rivets. Then I glued the elastic into proper position (aligned with end of plastic belt) using E6000.

This was not a necessary change, but after I replaced the canvas and bought a rivet gun I figured "what the heck?" might as well go all the way.
When almost all of my magnets were free I decided "why not try to get both thighs done tonight?". Big mistake. I have nowhere near enough magnets to do both simultaneously.
I started with the right one, got it all taped and magneted. Then I decided that the strip was not positioned well. So I messed with it for a while, taping and retaping, moving magnets, until finally decided I made a mistake and took it apart and set it aside so the glue would dry. Removing the dried glue is really easy, it's kinda like rubber cement.
So I came to the realization that only one thigh was getting done tonight. So I picked up the left one, cut the cover strip and began gluing. This one went much better, though I still wish I had more magnets. Also, clamps don't work that well on the thighs. Not enough reach.

This thigh was 100x easier than the left thigh. I was much more prepared for how difficult it was going to be. Had my full magnet set ready, pieces of tape ready, and got the cover strip positioned in just a couple of minutes.

looking good Daryl. No issues with length yet? My forearms almost seem like they need to be shortened. (I ordered the Large, when maybe I should have went with medium)
The ANOVOS sizes were only for the under armor/compression suit not the armor. The armor is one size.

It might not be a huge deal, but I think with the pressure that will be needed to close the back of the thigh, and the fact that I know it's something I'll never be happy about, I'm going to pull it apart tonight, clean it up, and re-glue it.

Next I decided to make my bicep hooks. I followed the tutorial on FISD. I measure and cut some scrap ABS, make the measurements, then used my heat gun and a metal ruler to make the bends.
After I made the first one I realized it would only work on the left bicep (with the thumbprint), so for the second one I didn't make the lower two bends.

I got impatient with Anovos so I went out and bought an undersuit at Big-5 today. I felt I really couldn't progress any further on the legs without it.
So with the undersuit I was able to fit and trim my thighs.

And glue them both. Since the back seam is much shorter than the front I had enough magnets. I also trimmed the large sharp points off the tops, which made the back more angled for comfort.

The other day I trimmed 3/8" off of my TD tube and hot water fit the end caps. Today I put the end caps and the control panel on my TD. Total length is now 7 1/4".

The I worked on my left side rivets and straps. This was very frustrating getting the straps the correct length. I tried 25mm between the holes, that was too long. Then I tried 20mm, that was too short. Each time I had to remove the split rivet since I was dumb and hammered it down between tries. :( Finally after further trial and error I got them to work.
Then I decided to try and see how my torso fits. I found this to be almost impossible by myself. I think I need to shorten the shoulders on the chest, probably remove the return edges from the chest and back shoulders and the neck, and I might need to make the chest/ab bracket elastic longer in order to lower the chest. I'm going to need an expert to provide advice and size the torso properly.
Then while trying on the right shin I noticed that the rear cover strip wasn't vertical enough. I realized my trimming took too much off of the left half so when the halves came together it wasn't exactly vertical. So I removed the cover strip and re-glued it, this time I couldn't glue it on 50%-50%, I had to angle it a bit in order to make it look good when the calf is closed. Hopefully I'll still be able to properly close the calf with the velcro. Sorry this is hard to describe and I didn't get a picture.
As I was removing all the excess glue from my leg pieces I started to notice some red/orange staining. I really didn't come thru well in this picture.

I have it in a few places and around the inside return edges on the legs. I have no idea where this could have come from. I'm wondering if my clamps, which have red plastic pads, reacted with the e6000.
All in all, today was a bit discouraging and frustrating.

2. The sides of the posterior stick out really far. Gonna need some shaping.

Here's how I have the bridges on my setup, and I haven't had any problems with armor bites there. That being said, different body types may have different issues... I've got my TK armor on a mannequin right now, but hopefully you get a better look at the top of the chest and back pieces.
Backplate - There's no return edge at all, then it tapers into the standard return edge.

I did send Anovos support an email requesting replacements. We'll see how that goes.
I decided that in order to properly support my split rivets I needed to reinforce the kidney. So I glued in some scrap on both sides, near the ab connection. After it's dry I'll redrill the holes for the rivets.

I figured out today that I'm not going to be able to use the inner brackets to connect my chest and ab. They cause the chest to ride up way too high for my torso size. I thought if I mounted the ab brackets on top of the return edge (instead of below) that it might lower the chest, but it just made it hang wierd. So I decided I'm going to leave my brackets in the chest (for the visual consistency with the back of my armor) but I'm actually going to use straps and snaps to connect the chest and ab. This will allow me to lower the chest, which will also correct the issue I was having with the shoulders being too close together. So far I've only taped the pieces together and glued in the snap plates:

I'm really nervous about attaching the ammo knee. I've see two opinions about how it should be mounted:
1. centered under the cover strip
2. centered around the thigh so the tabs are even on both sides.
I see more evidence to #1 looking at reference photos and centurion submissions. I'm also concerned about the uneven sides on the ammo knee. Left side is 55mm, right side is 72mm.

I'm wondering if Anovos did this in order to fit the thigh in a particular way. But since I trimmed the front of my thighs for the 20mm cover strip it now won't fit as they intended. I've been waiting to see how ukswrath handles this, but his build updates have really slowed down the last week.

Bought some adjustable straps to use on my chest to ab connection. Got them assembled and installed on my previously glued snaps. These work really great to fine-tune the chest position.

Is your sniper knee plate getting stuck under your thigh? I've seen people place a small piece of foam inside the shin behind the sniper late to help it stick out a little. Might try that and wander around the house and see if that helps?

I dont know if you have decided yet on a fan set up, but I just converted/created my own. I took two 5v fans (which you can get from Amazon for around $5 soldered them together in parallel. I then attached those two leads (+ and -) to an old USB cable i had laying around. Then purchased a small external battery pack from Amazon about $15 and voila! helmet fans that run via USB for super cheap.

-Installed my shin elastics/hooks.
-Put my helmet pad set back in my helmet.
-Installed a Trooperbay chin strap.
-Experimented with taking the lenses out of an old pair of glasses and taping them to the green visor. Seems to work well and you can't see them from the outside.
-Installed some foam in the lower outside of each thigh, in order to prevent them from looking bowed-out.
-Installed some shims behind sniper knee and foam inside shin to push the sniper knee out farther.
-Replaced my TD screws with #6 slotted pan head screws, painted black.
-Installed elastic to attach my biceps and shoulder bells, to keep them aligned.
-Touched up the white paint on all my bracket screws and rivets.
I'm hoping my fans arrive soon.
I think I'm ready for my first troop on 3/10.

Ukswrath suggested I raised my belt about 1/2". Makes sense, I've never been happy with how the belt sits across the ab.
I'll need to figure out the best method to accomplish that.
Probably gonna need to remove my ab snaps, fill in the holes, and then install new ab snaps.

Last week I decided to remove more return edge from my thigh pieces and resize them. I trimmed the upper and lower return edges to half of the original size, then took off about 3/4"-1" on the back of the thighs.
The results are really good, much better walking with no thigh-butt conflict.

While at the make-a-wish troop yesterday, as we were standing in the room of mirrors I noticed that my arm armor was longer on my left arm than my right, by about 1 inch. Going back thru my photos I see it there now also. I fixed this problem last night.
My arm pieces are all attached, shoulder bell/bicep/forearm, and I was using bicep hooks. I assumed everything was aligned properly. But what I discovered is that the inner piece of the biceps are sized differently, 11cm vs 12.5cm, so using the bicep hooks caused me to attach the bicep to the shoulder bell at the wrong height.
So I separated the right bicep from the shoulder bell by pulling off the elastic strap, repositioned the bicep and reglued the elastic. I also removed both bicep hooks.
Now both arms are the same length.
Sorry this is so long but I though it would be helpful to other Anovos builders.

I trimmed the front return edge to 10mm per side and rough assembled them to make sure the pieces are in the correct spot this time. Based upon research on FISD I believe these are correct now.

One of the main tells of correct placement is the return edge at the top. You'll notice on the right leg that they are really different sizes on the old shin. Also they should close similarly in the back. When incorrect one will over-close and one will under-close.

The Disney E11 has cool lights and sounds, and fits perfectly into the holster.
It comes in white, so I took it completely apart in order to paint it.
I applied a hammer finish to the parts of the blaster that were the originally Sterling (main tube, magazine holder, & folding stock). Then painted flat black on all parts except the handle. The handle got gloss black with silver near the swtich.
I think it came out good for a 1 day build, ready for trooping on Saturday.

I bought a strainer from the Dollar Tree and removed the screen and cut out a couple of 20mm circles.
Then I removed the screens from the Anovos Hovi's. While removing the mesh I accidentally removed the tips from the base, which actually turned out to be a big help for installing the new mesh:

Then I shaped the screens by forming them around the lid of my zap-a-gap (which was close to the proper size), installed the new screens, and glued them in with zap-a-gap. Finally, I painted the interiors white, glued the tips back on:

It was difficult to get the coarse mesh to remain "square", which is probably why Anovos used fine mesh. The strands of wire just move around and fall out. I used the tip of a Xacto to move the wires around to get the proper placement.
I'm happy with how they came out, not bad to a 1 hour project. In hindsight I should have just left the interiors black since it hides the extra screen and glue that are on the inside.

Looks great! Wish I would have known that you were doing this, there is a local mom and pop hardware store minutes from my house that has a huge selection of all kinds of fasteners. That's where I got mine. Probably could have saved you a buck or two!

I highly recommend getting a set of lexan scissors. They work fantastic for cutting the ABS.

To prep for Starlight I finally decided to trim out the return edge on the back of the thighs and shins:So if I decide to go this route with my thighs would it be easier before or after gluing?

I've been meaning to shorten my elastic shoulder straps, but I didn't want to completely replace them, so I did a shortcut of just gluing them shorter:

I also trimmed a bit of the return edge from the chest neckline, and I also used my heat gun to try and shape my butt plate a bit in order to keep it front sticking-out on both sides.
Then after having these for 1.5 years, I finally decided to work on these Anovos replacement shins. Got the left one glued:

I removed the rubber plates from the old gloves. It was pretty easy since I only glued around the perimeter of the plate.
