Hello, everyone,
I just recently finished my TK, but I was itching to build something. For my second costume I knew wanted one with more mobility than my TK, but that still had a helmet.
Three of my favorite characters immediately came to mind:
1. TIE Pilot 2. AT-AT Driver 3. Snowtrooper
Ever since I first saw ESB in 1980 I've loved the AT-ATs. I still have all of my original Kenner figures, vehicles, and play sets, including the AT-AT. The choice was obvious: AT-AT Driver. I love the look of the helmet with all the interesting greeblies, and the chest box and tubes.

Today I did a paint test on a piece of scrap ABS from my Anovos TK build and on my moon boots.
I'm using Krylon 4102 misty gray chalky finish, which is a matte finish (see picture above). It was recommended by someone on ACD forums.
The moon boot test was 1/2 on the nylon and 1/2 on the vinyl. I was very concerned about how the paint would react when the nylon fabric was flexed, but so far it seems to work great, no cracking or peeling.
I'm wondering how dirty the matte finish might get and how durable it will be without some kind of clear coat.
Overall I'm very happy with the results and I really love the color.

The paint didn't actually work on the nylon part of the boot. Was able to easily remove it with my finger. I removed the paint from the vinyl with acetone.
But this might not be bad news since I just found out from a post on ACD that according to Anovos @ WonderCon, with information from Lucasfilm research, the original AT-AT Driver had white boots and gloves, even though the armor was gray.

More paint testing.
Wanted to see what a shine would look like on the matte gray so I bought some satin clear coat.
You can see it in the shine. Not sure I like that.
I think if I want satin I need to find the proper gray in satin, not add a clear coat.

More paint testing today.
For a comparison I bought some Krylon Colormaster Gloss pewter gray.
You can see scratches I made on the triangle with my fingernail, so I determine the matte finish was no good.
I think the color of the new gloss gray is good, but I notice it's showing a little orange peel texture, though not as bad as the matte + clear coat (see prior post).
It's interesting how different the same color looks in different light and at different angles. That's probably why most of us thought the AT-AT Driver's helmet and armor were white for all these years.
So I'm still not sure if I'm satisfied with this paint or not. Someone on the ACD forums thought my problems were either my painting conditions or my painting skills (probably both), but that I should avoid hardware store paint (Krylon) and I should get some hobby store paint. That's probably my next step.

the enamel spray paint that I got in the auto section of HD did make a huge difference in the orange peel compared to the standard paint. I have never tried the hobby store paint, maybe its comparable or even better than the HD enamel.

I looked on the HD website, I don't think that paint comes in the gray I'm looking for.

Decision: gray vs white...
When I first had the idea to build an AT-AT Driver I had no idea there was even a question of what color the helmet and armor were, it was obvious to me: white.
I just recently completed a TK build, approved to Centurion. Everything for the TK build is very well defined on FISD, but then I joined the ACD forums and my whole world was thrown into chaos.
At first I was shocked to find that the original driver was gray, and I kinda rejected the idea. But then I started reading all of the great ACD posts on the topic and I started to come around. I changed my mind and decided that gray was the best idea, especially since levels 2&3 require it.
So I started down the path of going gray. Testing paint, gray gloves, etc. But I was running into issues that started making me reconsider the going gray decision:
- boot painting issues
- my paint skills
- multiple shades of gray on different parts
- extra work
Then I decided that my helmet and armor would be gray, but I'd keep the gloves and boots white. This seemed to be a good balance, and it eliminated the boot painting issue I was very worried about.
But the decision was still plaguing me.
I had read a thread on ACD that gave the advice that it is nice if you match the other Drivers in your garrison. So I decided to contact Kristin to ask what color she was (I really couldn't tell from any of the pictures I saw), and she told me white. That helped seal my decision, but there was one factor that outweighed it: we all saw white when we watched ESB.
I have thought the AT-AT Driver was white for 36 years, and I think 99% of the general public does also. White is "screen accurate" and gray is "set accurate", and for me "screen accurate" wins.
So going white is currently my decision.

re: weird paint issues. I've seen on TDH that low temperature can play a big part in how well your paint behaves too. If it's below ~60 degrees paint does weird things and can look bad. Days like today are great and it's easy street but if you tried it early in the morning when it's in the 40's you'll likely have issues.
I used rustoleum rattle cans for my Boba armor, and while it was a rush job the paint itself for the most part didn't orange peel, and it was plenty warm in Sept, and I have the painting skills of a untrained 4 year old.

The front inside of the trident is 8cm, but it tapers to 7.5cm (as seen above) so I mocked up the hemispheres with a 7.5cm mohawk with some shims just to get a feel for how the face will fit.

The shims on the inside are tacked in with a little E-6000, but the shims on the outside are not glued, they are just reference for the 7.5cm width.

Looks awesome so far! One pro tip from Marc was to roll-up and cuff the pant leg then tuck that into your socks. Should work for moon boots as well. I tried dressage clips awhile back but they were a waste of money.
Have been meaning to order a Wampa suit but haven't gotten around to it. (My mon cal is already pilling.)

Broke my own rule and used zap-a-gap.
Then glued on the mohawk. This was extremely stressful and challenging. I ended up using zap-a-gap on this also since I didn't see any way to keep it in place for a 24 hour e6000 cure time.

It came out pretty good. It's wonky and there are gaps along both sides, but there are on the screen used helmets also, so overall I'm happy with it.
I also cut a bit out of the front in order to have the trident sit up far enough, matching the screen-used helmet. More on that later when I trim the trident.

First I marked the center of the mohawk, positioned the trident how I like it on the forehead, and marked where the new "center" tip of the trident needed to be:

Then a little work on the chestbox. I was trying to figure out how to handle the gaps on the sides of the WTF chestbox, so they wouldn't show when the donuts were attached. So I decided to fill them with scrap abs:

There are gonna be gaps, and I'm ok with that since the reference pictures have pretty much the same gaps. I'm not really sure where to actually glue. I'm thinking just on the tube-to-ear connection.

As suggested by someone on ACD forums, I bought some little nuts and bolt to attached the ear and tube from the bottom. They will be covered by the rubber trim. I think it turned out pretty good.

Helmet trim: 16mm. Not sure I like this, may keep looking.
Hard-hat suspension: Going to use this in the helmet (duh). Planning to use the same technique as Jim Moser.
Frosted acrylic sheet: This will be used for the circuit board for the back. (it's covered in brown protective paper)
Testors Cream paint: This will be used to color the circuit board to give it that authentic yellow-brownish color.
Tin sheet: This will be used on the chest box.

I used e6000 to glue some bolt to the inside of the donuts:

Worked on the helmet today.
I wanted fit the half-moon spacers (that the tusks are mounted on) into the chin holes. So I cut out the necessary holes in the chin where the tubes fit on the tie face. But there was no way the spacers were going to fit inside the holes, so I used my heat gun in the hole and then pressed the spacer into place. It worked perfect, spacer are now seated properly:

I am really happy with how they look. The tusks make the face look awesome.
Turns out the suspension system in the hard hat I bought won't fit since it's too tall, then I remember the hard hat rig that came with my Anovos Helmet. Turns out it just might work if I can figure out a good way to mount it.

In prior posts, both here and on ACD forums, I've been pretty adamant about my decision to stay with a white AT-AT Driver build.

But recently after seeing fantastic gray builds on ACD I decided to give the topic some more thought. After weighing the pros and cons, I've decided to change my mind... I'm going to switch from a white AT-AT Driver build to a gray build.
So I've bought VHT Light gray vinyl dye, which is the most common "paint" to use on gray Drivers, and it also works on the moon boots. I also bought the plastidip to paint the interior of the helmet.

Quite a bit:
Trim and fit ears to helmet
Paint and clear coat the helmet, armor and boots
Plastidip helmet interior
Attach bubble lens and helmet suspension, fans
Cleanup and paint all helmet, chestbox, and back greeblies
Cut and assemble back circuit board, add decals and greeblies
Add aluminum panel, decals, and greeblies to chestbox
Finalize LED light system and mount in chestbox
Add decals and greeblies to helmet, paint details
Cut and attach hoses
Add Armor strapping
Attach shoulder bells to flight suit
Add 3 stitch lines to back of each glove
Misc fine tuning
Piece of cake :)

I prepped by washing the parts with soap and water. Then I held the piece while painting and hung to dry. I put on 3 coats, 10 minutes between coats. 7 days to cure.

It is VHT SP953 Vinyl Dye Light Gray Satin. I'm also planning to use a clear coat which is also satin.

Cut the tin sheet and screen to size for the chestbox. Trimmed the decals and temporarily set things in place to see how it looked.

Glued on the front of the trident. I used CA glue. I did end up adding a little scrap to the front of the mohawk to give more gluing surface.

Next I trimmed my new ears, and got them as good as I can. I did use a drop or two of CA glue in a couple of spots to eliminate gaps. This time I left more return edge on the back of the ears.

I am happy with how the helmet turned out. Next up, mounting the bubble lense and hard hat harness, plastidip, rubber neck trim, and then gray paint, then lots of helmet greeblies, paint details, and decals.

Worked on the chestbox LED display hole. My plan is the use the green visor for the window (stole this idea from somebody on ACD). The "hole" decal has very little margin for error once you cutout the black section. Makes cutting the hole in the tin sheet and chestbox more difficult.
I began by cutting the hole in the chestbox about 1mm bigger than the decal window. Then I cut the hole the same size in the tin sheet using my dremel and a drill. Then I cutout the green visor.

The original helmets were Tie helmets that had additional greeblies added. Trident is the same on both.

The paint is Model Masters Guards Red, it was the best match to the TrooperBay cog decals.

Today was a day of problems and mistakes. (Thanks to Neil for discussing all of the following issues with me throughout the day)
It started with finding out I put the right forehead dot in the wrong location (Thanks to Michael on ACD forums for letting me know). At first I was going to leave it, since it was going to be hard to fix. But I knew I would never be satisfied it I left it. So I sanded the dot off of the helmet.

Then I taped up around the area to be repainted, and I painted. But when I removed the tape my worst fears were confirmed...the color did not match and I created a tape line. CRAP!! So I removed a lot of the tape/covering and sanded away the line. Then I painted over a larger area, which helped to blend the paint.

But when I removed the tape/covering I discovered that gray mist had gotten on the trident. CRAP again!! So I sanded a bit, taped up again and repainted the trident.
I'm very thankful it worked out ok.
Next I attempted to attach my circuit board (CB) to the back armor. Since my rivets were too short I decided to just attach the rivets to the CB and then E6000 the CB to the back armor. It sounded brilliant in my head, but when I glued the CB you could see the E6000 thru the clear CB. EPIC FAIL!! So I had to remove the E6000 from the CB and back armor and then drill out 4 rivets from the CB. It sucked.
Then I found I had long enough rivets, but they were bigger than I wanted, but I attempted to rivet anyway. Big mistake...I cracked the CB corner on the first rivet. CRAP!! So I glued the corner back on and went to the store to get the proper rivets. Put the CB on the back armor finally. Not happy with the cracked corner, but my wife wasn't able to detect it, so it's probably fine. Then I attached the bug box.

Man you folks amaze me. The more I look through wip and build threads the more I realize all the little things that go into the building of some kits. I always figured if I did this it would be a trooper or a Jedi. The trooper has won out, of course, but it amazes me. Thumbs up to you folks that get into these other kits.

Worked a lot on prepping greeblies for the helmet and chestbox. Trimming, sanding, painting, etc.

Accomplished quite a bit the last few days:
1. Flightsuit: Added snaps for shoulder bells, and stirrup elastics at bottom
2. Greeblies: All trimmed, sanded, painted
3. Helmet: clear-coated
4. Chestbox: complete
5. Armor strapping: complete
6. Gloves: attached commpad
Steps left to complete:
1. Attach greeblies, canisters, pill box to helmet and put decals on
2. Add snap/velcro and size ejection harness
3. Add magnets and trim hoses to proper size
4. Add hard-hat suspension
5. Submit approval pics
Build includes all basic, level 2 and level 3 requirements.
Post-approval steps:
1. Finalize and add LED system to chestbox
2. Add fan system

Also, I found a plumbing fitting to use to mount the magnet on the end of the hoses.
Tomorrow will be siphon hangers/tubes/tube retainers, clock arms, hard hat install, and hopefully decals on the helmet. Possibly finish the hoses and size the ejection harness.
I think I figured out why my USB battery won't power my Arduino LED system. Some USB batteries have an auto-shutdown if no power is being consumed. Mine is one of them. Since the Arduino draws very little power, the battery won't stay on. I ordered a AA battery pack and PCB to make my LED system install-ready.

The greeblie is called the "clock arm and gear".
From the ACD Greeblie Database: "All we know is it is Rotary Multi-pole switch, the Key arm would originally have been used as a mounting bracket or support, on either side of the switch. The second arm on each switch has been cut off and the remains of it can be seen folded back on a 90deg angle."

List of changes:
1. Shorten and shape hoses. I plan to try a heat gun and/or insert a metal hanger.
2. Paint hoses to match the siphon hanger tubes (gunship gray).
3. Adjust the hard hat so the helmet sits lower on my head. Looking at my pics you can see my balaclava from the side view, and comparing to the promo pics, my helmet is too high. To accomplish this I'm going to need to cut off the tip of the crown off of the hat hat and reglue. I was thinking this was going to need further adjustment so I used E6000.
4. LED system for chestbox
5. Repaint helmet neck trim. It's still tacky, I think from the clear coat.

Unfortunately, no. I'm not ready to wear this yet, especially at such a crowded event. I love the mobility of the flight suit, but my head feels like it's in traction with the hoses. Need to get the hoses to behave properly first.
I will debut the AT-AT at the OMSI movie event on the 25th.

Made some changes.
Got a new chestbox LED display from a new electronic builder on FB: The Blockade Runner Supply. This display has the square-shaped LEDs that I like.
Redblurr on ACD forums gave me some vinyl cog patches. I added them to my flight suit:

I'm not happy with how the hoses looked at my recent troops, so today I added an internal wire that will allow me to shape the hoses so they hang properly.
I think I'm 95% there.

It's generally thought the hoses in the 70's were made of different material than we use today, and it was probably not as stiff.
Also, production photos show that they used string or fishing line to strap the hoses to the side of the chest. Was trying to avoid going to that technique.

That makes sense. It's amazing to me how our costumes are usually higher quality in regards to functionality than the movies so we can wear them more than once or more than a few minutes of screen time.

I forgot to post this picture. The one fix I needed to make to get the Marauder approval was changing the right-forehead "red dot" from hand-painted to a decal in a lighter shade of red from the cog decals:

I cut the "decal" from electrical tape (big enough to cover the hand-painted dot) and painted it using Model Master "Sunburst".

For a while I've been wanting to repaint my Driver armor. I chose the shade of gray based upon a common paint that people had been using (VHT Light Gray Satin) since it would paint the nylon moon boots reasonably well.
I've never really been happy with how dark the gray is. The armor is darker than the flight suit, but from reference photos I believe the armor should be lighter than the flight suit.
Lately I've been gathering up some supplies to possibly do a repaint.
Here is a paint comparison of several shades of gray that I have gathered. Here are the paints L to R:

Of these 5 shades I think the Tamiya AS-20 Insignia White (which is actually gray) has the best contrast with the flight suit.
A couple other ACD members have recently received AT-AT Driver armor from Mon-Cal, and according to his paint research the "Van Sickle Gloss Light Ford Gray (1965&newer) 46570" is the proper shade. I really like their armor in that color and I'm considering buying some. It's much more affordable than the little cans of Tamiya are.
ACD Detachment leader has said that Humbrol 64 is the closest to the screen used helmet, according to someone who has seen it in person (Jez from starwarshelmets.com). To me that looks way too dark.
The next issue is with my hoses. I chose them because they didn't need to be painted, but they are a pain since they are so inflexible, and the rib spacing is not exactly accurate.
So I bought some Tie-Pilot hoses from Targworx, and they arrived today. Not exactly what I was expecting.

I'm about to embark on changes to this costume, to get it closer to what I see on screen, primarily consisting of the following:
Repaint armor to lighter gray
Repaint some greeblies
New hoses
The armor repaint will require new decals for the helmet, chestbox, and the back circuit board.
I also intend to use this same paint on the boots, so I'm also going to do a boot paint test after a last troop in it this Friday.

Step 1 of the armor repaint project is to see how the new paint (see prior post) holds up on the boots.
I painted over the top of the existing VHT vinyl dye, without any prep.
It took a heavy coat to cover, the material was soaking in the paint. This proved to be a bad technique since the paint stayed tacky for over 12 hours. I was worried that it was never going to cure, but it finally did.
I love the color and the paint seems pretty durable.

I needed to paint the helmet tubes to match my chest tube. Out of the 6 shades of gray that I have I decided that the VHT gray seemed to match the best.
So I painted them.

But it turned out the vinyl dye did not adhere well to the previous paint and cracked really bad. So I'm gonna try to remove all of the paint from the tubes and start over, or possibly find new tubes.
Then I corrected the paint leakage around the frown and chin, painted all of the red details, and started putting some greeblies back on the helmet.

Then I started adding greeblies back onto the chestbox (ignore the magnet next to the pulleys, it's helping to glue something on the inside).

I ordered new helmet tubes (Blockade Supply/Matt Nelson) and new clock arms/gears (shapeways) for the helmet. I can finish off the helmet when those arrive.
I also ordered an new piece of plexiglass to remake the back armor circuit board.
Then the last item will be to get the new hoses cut and shaped.

I rebuilt the back armor circuit board. The old one had a cracked corner. I bought a new piece of frosted plexiglass and new sticker from cueloopz@ACD.

Last thing on the agenda was shaping the hoses. I went to home depot and bought a wire plant support and some pipe insulation. I put the wire inside the pipe insulation and then inserted it into the hoses. Then I began the frustrating process of shaping the hoses.
When I started I knew the hoses were way too long, but I wasn't sure by how much. I always felt my previous hoses were a bit too short, so I couldn't use them as a guide. So for my first attempt I tried to start at the helmet end of the hose. This proved to the harder way to do this since it means doing all of the bends without knowing exactly how long the hoses need to be. So I switched gears and started at the chestbox end. This helped a lot since the trimming was on the helmet end of the hoses, which remain fairly straight anyway.

To prepare for an upcoming costume, I need to change how my shoulder bells are attached to the flight suit.
At the time I built the AT-AT Driver I didn't plan to multi-purpose my flight suit, so I sewed snap plates directly to the flight suit:

And I glued snap plates into the shoulder bells:

So I removed the snap plates from the flight suit:

I was glad that I didn't cause any damage to the suit or the paint job on the shoulder bells, though on the flight suit there are some light pencil marks that I wasn't able to erase fully.
There are also some paint overspray dots on the front of my flight suit from when I was painting my Dengar armor last summer. (Note to self: Don't have a gray flight suit hanging behind the armor you are painting brown) These are mostly covered by the AT-AT Driver armor, but won't be covered with the new costume. Oh well.
