That's pretty cool that Walt is sending you some new ears. What ended up being the issue with the first pair?

I trimmed a little too much off of the backs, now they don't close in the back.

Made some more progress today.

Trimmed the shoulder bells.  Left one is before, right one is after:

Both done:

Next I trimmed the shoulder straps:

Then used my heat gun to give them some curve:

Then drilled the holes and attached the greeblies:

Next I used my heat gun to ease the curve on the back, in order to allow it to sit lower.

It's hard to tell, but the foreground side is before, background side is after:

In this one the foreground side is after, background side is before:

Then I drilled the holes in the chest and back and attached the shoulder straps:

Test fit:

Continued to work on the chestbox.

Cut the donuts to proper size.  Top ones 14mm (left), bottom ones 10mm (right):

I decided to attach my donuts using a surface attaching technique Walt mentioned in one of his FB videos.

I used e6000 to glue some bolt to the inside of the donuts:

Then I positioned the donuts on the side of the chestbox to mark for drilling:

Then added lock washers and nuts:

Used my lexan scissors and dremel to cut the holes in the top donuts.  Mock-up, not glued yet:

I'm planning to use some white caulking to fill the gaps on the donuts and the top/bottom chestbox connections.

Then I marked where I plan to cut out for the checkbox attachment, leaving a 15mm border on the chest:

Next up will be cutting the holes and gluing the chestbox top and bottom.

More chestbox progress.

Cut the holes out of the chestbox and the chest:

Then I glued a strip on the inside front of the top, to fill the gap where the top overhangs the bottom:

Time to finally glue the top and bottom with a combination of magnet and clamps:

Next I drilled holes in chestbox and chest, and attached with bolts and wingnuts:

I'm really pleased with how it turned out:

And I'll finish this post with a terrible selfie:

It does look good. I'll be sure to post my build here as well as on the FISD forums.

Worked on the helmet today.

I wanted fit the half-moon spacers (that the tusks are mounted on) into the chin holes.  So I cut out the necessary holes in the chin where the tubes fit on the tie face.  But there was no way the spacers were going to fit inside the holes, so I used my heat gun in the hole and then pressed the spacer into place.  It worked perfect, spacer are now seated properly:

Ignore the mohawk, looks super wonky in that picture.  It looks much better when the trident is in place.

Inside view:

With tusks temporarily in place:

With the tusks mounted:

I am really happy with how they look.  The tusks make the face look awesome.

Turns out the suspension system in the hard hat I bought won't fit since it's too tall, then I remember the hard hat rig that came with my Anovos Helmet.  Turns out it just might work if I can figure out a good way to mount it.

Got in mounted with duct tape right now for testing:

Test fitting:

I think it's sitting at the proper angle:

I think I'll be able to wear my glasses inside of this helmet.

Next I need to test the helmet while wearing the chest/back armor in order to make sure the helmet is sitting at the correct height.
