Thanks to Chris S. for inspiration and Chatting with Rob F. I have embarked on this Project with the finish date by Spring. Today I picked up from Post Office Han Solo in Raw form. I also contacted a Woodworker with a CNC machine to program the cuts to the box. I wont be getting the wood till he is able to finish the frame in 3 weeks. So I will have to wait till then for an update, but here are the start pictures.

I just picked up the wood from Woodworker. He used plans to program CNC machine to cut. These plans were from HIC group and RPF.

I trimmed foam from back of Han to lay flat.. The gaps will be filled in with Bondo and putty.

As Chris did with his. I'm doing many shots. Today I picked up 2 Gallons of Elmer White Glue. A bondo to texture as well as well as to fill seam.

More pictures. I put box together. I used to 2x2 block in the corners and Wood screws and glue. I will put stringers on tomorrow to stabilize middle and sides of Face board. I just put frame and Han on for effect today :D. It is ready for Han yet.

I screwed the Frame down on box with countersinking the screws and then I will fill in with wood Putty then Sand. I may fill in with Bondo. I will need to get Chris's Opinion. I will post pic.

Bondo ALWAYS over putty. Putty dries up and shrinks/cracks over time and bondo stays solid forever

Wondering if you need a brace in the center of the box to support the middle.

Update I added Bondo to the places I drilled screws in as well as frame where it met sides on panel and then sanded with 80 grit and then Carlos (right side) came over and we finished it with a 320 grit. The next step is to glue Han Solo in place , but I need to ask Chris (Greedo) what glue works with the foam that is on Han when I connect his top with torso, what type of glue to fasten it to board. I bought liquid nails. Then I will add bondo to seam and smooth out, but that is the next update. Here are progress pics.

Today. Update. I put Han Solo form on board with Liquid Nails "Projects" Construction adhesive, and let that sit for over 24 hours with weights (books and 2 liter water bottles) :). Since he is foam filled it was a good and tight on board. Next I started my Bondo to texture around the Han Solo. Thank you Chris S. for your tips. I drilled and put screws in from bottom to fasten toes as well as Liquid Nails to hold.. Worked great. Let me know what you think?

Update: I had a gallon of Elmers glue and poured it on the HIC to texture while it dried. It took a few days but I was able to get the texture I wanted. the next day I again poured pools of Elmers glue to give it more of a liquified look on certain area's. I then waited for it to somewhat cure and then added a few more pools and then took a putty knife to spread it a bit. I will allow it cure and dry and then I will Primer Han and the box.

Update: I Painted HIC with Rustoleum Painters Touch Gray Primer. I then sanded with 320 grit sand Paper and then sprayed it again with Primer. I let dry. Then on the Solo Form I sprayed it with Rust-Oleum "Hammered" Silver just to see how it looked. I did a few spot test on Face board to see how it looked.. I will look to painting the 8 control Panels I just got. Enjoy Progress.

I painted the Box. First I did Gloss Dark Gray. I liked it but I wanted a Metal looking Box so I went to Hobby Store and got a couple of cans of Light Gun Metal (TS-42). I also primed my Control panels and also cut out Aluminum pieces for the squares and rectangles within the panels.

I took the newspaper off the Han face board. As you can see I still need to paint the Carbonite. I like how the Hammered Steel looks on Han form, so I am wondering if I should do the rest of Face Board that color... :|

Very nice! The hammered metallic paints are a favorite of mine. Love the texture it adds, and works great for the HIC projects. Great work!

Update: I was ready to paint Han Solo and face board so I got a tip from Chris S. to try Rust-Oleum Hammered Steel. I used a can and a half. I also painted the HIC control panels Aluminum. I do like the contrast of it with the HIC Box.

Ok, now the unveiling. I removed Newspaper to see how it turned out. I am very happy with result. Later I will consider a wash on surface. Right now I am happy with a freshly Carbonated Solo. I just need some tips on how to attach the Control panels to the side of HIC box. Any suggestions?

I have been working on the control panels this weekend and I went to Home Depot for some Parts. and a couple Pieces from my son's broken toy. The first set is after I painted them Rust-Oleum Aluminum Gloss, I then made templates to cut out the inserts from Aluminum flashing. Then used many photo's from others and the Orignal HIC to see how to create the look of Panels. The panels are light enough for Industrial Strength Velcro to place them on HIC. The Hero Panel is not finished yet.. I am still working with it.

The "Hero" Control panel is on the top right side facing han Solo. It has 2 handles and , knobs and digital numbers. It also has the Lit graph looking Square that blinks.

OK, since starting this Project on January 24, 2011, I have now come to the end as of March 24, 2011. Many hours of building prepping, sanding, painting with Box and Han Solo, and then working with Controls panels to give them the Illusion of being functional incuding the "Hero panel". I like the freshly carbonated look so I am not going to put a wash on the HIC.
